Odd!

I would have expected the error to occur when either the sort file size
was close to 2GB in size or to have exhausted available disk space.

I'll be kind a simply say that the error handling/failover logic of the
FB/IB sort file logic is 'basic'.

Mike Grover is working on some changes to improve this for FB v1.0 but
it won't be complete/foolproof due to the design of the routines.
